how do I go about building a cool body for my robot?

Anything can be used. Plastics, metals, and the like. But, to be more specific:
-electronic project boxes http://search.digikey.com/scripts/DkSearch/dksus.dll?Cat=2163622&k=enclosure (tons of varieties)
-sintra http://www.solarbotics.com/construction_materials/
-plastic containers used for storage of kitchen like items
... and the list will go on

Be creative, there are usually many options sitting around you!

lol as soon as I told ppl I'm building a robot all I got was:

"make its eyes light up!"
"make it cute"
"make it evil"
"make it follow the cats"
"put a sawblade on it!"
"make it fluffy"

Wow, I must say your fiancee has some pretty sweet ideas. I find, aswell, asking others you know will also help you out there.

but keep in mind the weight of the material as you will also have to add in servos and other hard ware later, what every you go with should be fine as servos are pretty powerfull.

Have a look at the tutorials at http://www.smooth-on.com/.  There is plenty of information on custom forming your own moulds.
